Spent some time checking the PCB. All the connections between the BluePill, resistor nets and DB25 look good. Gave board another clean just in case. Nope.

Weren't there some issues in old System (7.x?) versions with exactly 2Gb partitions? Might be worth trying a slightly smaller or even 1Gb one.
I have images on BlueSCSI that are 2048 MB and work fine under System 7 that uses HFS. 2 GB is 2048 MB.
8 bits = 1 byte
16 bits = 2 bytes
32 bits = 4 bytes
64 bits = 8 bytes
16 bytes
32 bytes
64 bytes
128 bytes
256 bytes
512 bytes
1024 bytes = 1 kilobyte
1024 KB = 1 MB
1024 MB = 1 GB
and so forth...

That IS why I said "exactly 2Gb". I can't find where I read it ATM. It was just a suggestion of something to try.
No that's not it because the same Mac will happily boot from the same card in a different BlueSCSI. There's something whack-a-do (technical term!) with this BlueSCSI. But I tried a 20MB partition with 6.0.8 on it anyway. Same deal..

OK, thanks for that. I don't have exhaustive experience with BlueSCSIs, but have used several over the last couple years. I (well, someone I built one for) did have a super weird situation with one recently. We tore our hair out over several days only to discover that the uSD holder was warped enough so that the card was not making good contact against all the "pins" (pads?) in the holder. The solution was applying pressure - believe it or not, he used a guitar capo!! Maybe another thing to try - apply pressure to the uSD holder and see if that makes any difference...
No, not really... it was a genuine (and genuinely frustrating!!) situation :
...and before anyone asks, yes, this was a "kit" I built, *but* it came with the uSD holder pre-soldered. Never had an issue like this before, and will be speaking with the guy I bought the kit off - I doubt he's had this weirdness before as well!
